Carburetor adjustment Basic information about the original carburetor setting The original carburetor setting was adapted for an altitude of approx. 500 meters (1600 ft.) above sea level, and the ambient temperature of approx. 20°C (68°F), mainly for off-road use and central European premium-grade fuel (ROZ 95). If then the engine pings, especially when accelerating under full power at maximum engine revs, the jet needle should be raised. Disconnect battery. 2. Mark location of timing plate in relation to inside of cam cover. This will give a starting point for timing on new module. Remove old ignition if applicable (see manual) Clymer, Haynes. 3. If your bike is not equipped with timing rotor M/W# 53-528 OEM#32402-83 you must buy one (included in kit). Also a single fire coil is needed (included in kit) M/W# 53-632. Any single fire coil rated 2-4 ohms can be used. NO SOLID CORE PLUG WIRES (copper, silver) they will damage the unit. 4. Install module: helpful hints, early model nose cones, i.e. Shovel Heads, the hole for the wire may need to be drilled out. Align with previously scripted mark for timing. Use lockwashers for stand offs for correct clearance of cover plate. Run wire loom. 5. Connect wires, see wiring diagram. Tape unused wires, green or brown. 12v to tach (brown) will damage module. Set timing. 1996 and later should not be timed 20˚ BTDC as the OEM module, but at 35˚ BTDC. Use this mark when using timing light. If VOESswitch is not used you must ground VOES wire (green) while timing. Refer to manual for correct identification of timing marks. At start up and timing, set spark advance in middle position. FUNCTION SWITCHES LED timing indicator light: When out, shows TDC. When ignition is on, LED will light up. When engine is cranking LED will blink. Electric Start/Kickstart: Set accordingly. VOES/Race mode: VOES switch lets the motor run smoother and improves gas mileage. If you don’t use it or add one tape up green wire and switch to race. VOES switch to use, M/W# 53-652. Spark advance: High compression motors should use race mode and 93 octane or better gas. Changing from VOES to race changes advance curves. Agood rule of thumb is if the engine knocks when throttle is applied in high gear, turn back spark advance curve until it stops engine knock. RPMlimiter: Set at desired RPM to cut engine power. Rear Cylinder: This is for racing and should be set at a dyno. +/-5˚. Rear cylinder timing is achieved through this adjuster. Most should dial to middle setting and leave alone. After all switches are set, install cover with supplied gasket and feel the increased performance of a solid state single fire ignition. Again, we remind you, if you don’t feel confident about installing this unit, let a qualified mechanic do it and be assured you are getting the best performance and gas mileage possible.

Check the engine oil, transmission oil and coolant levels before starting the engine (page 21, 23, 24). Cold Engine Starting: 1. Turn the fuel valve ON. 2. Shift the transmission into neutral. 3. If the temperature is 35°C (95°F) or below, pull the choke knob fully out. 4. If the temperature is below 0°C (32°F), open the throttle two or three times. (The engine requires a richer mixture for starting in cold weather. When the throttle is so opened, the accelerator pump will feed extra fuel to the cylinder, thereby facilitating starting in cold weather.) 5. With the throttle closed, operate the kickstarter starting from the top of the kickstarter stroke, kick through to the bottom with a rapid, continuous motion. (Do not open the throttle, As the carburetor is equipped with an accelerator pump, excessive fuel will be charged into the engine, and the spark plug will be fouled if the throttle is opened and closed repeatedly. Excessive fuel in the engine makes kick- starting difficult.) 6. About a minute after the engine starts, push the choke knob back all the way to fully OFF. If idling is unstable, open the throttle slightly. (1) FUEL FILL CAP (2) BREATHER TUBE WARNING (1) FUEL VALVE (2) CHOKE KNOB Warm Engine Starting: 1. Turn the fuel valve ON. 2. Chassis number The chassis number is stamped on the right side of the steering head tube. Enter this number in the field on page no 1. Engine number, engine type The engine number and the engine type are stamped into the left side of the engine below the engine sprocket. Enter this number on page 1. Clutch lever The clutch lever [1] is located on the left side of the handlebars. The adjusting screw [A] is used to change the original position of the clutch lever (see maintenance work on chassis and engine). WS (wheel size) The display changes and the circumference of the front wheel is briefly displayed in millimeters (2205 mm corresponds to a front wheel circumference of 21″ with production tires). Electronic speedometer The display in the electronic speedometer is activated as soon as you press a button on the speedometer or an impulse is received from the wheel sensor. The display lights up when the engine is running. The display is cleared if no button is pressed for 1 minute or no impulse is received from the wheel sensor. The button is used to change between display modes. The + and – buttons are used to control various functions. SPEED display mode / H (service hours) Only the SPEED / H and SPEED / ODO display modes are activated in the condition at delivery. SPEED/H is displayed whenever the display is activated and the front wheel is not turning. It automatically changes to the SPEED/ODO display mode as soon as the front wheel starts turning. SPEED displays the speed. H displays the engine’s service hours. The service hour counter starts to count as soon as you start the engine. The displayed figure cannot be changed. Service intervals are indicated in service hours for some KTM offroad motorcycles, making the service hour counter a very practical function. SPEED / ODO display mode (odometer) The SPEED/ODO mode displays the speed and the total distance traveled. 1. Protect the rear portion of the front fender with a towel or other thick, soft cloth. 2. Remove the OEM engine guards if they have been installed on the motorcycle. Or, if OEM engine guards are not present, Remove the two lower engine mount bolts. These bolts are located on the inside of the right and left frame rails, and will be replaced with the longer 10mm bolts included with your new engine guard. 3. Position the engine guard so that the lower brackets point towards the rear of the motorcycle, and slide the engine guard into the space between the front wheel and the frame. 4. Raise the guard until the upper V” mount is located between the frame rails. Note: Your new Barons engine guard is equipped with a unique upper V” mount clamp. This clamp becomes a cradle for the upper frame supports when it is inserted between the frame rails. 5. Rotate the engine guard until the lower mounting brackets are aligned with the lower engine mount holes. Due to production line tolerances in both the motorcycle and the engine guard, the mounting brackets may be too wide or too narrow for the frame. If this is the case, remove the guard from the motorcycle. Place the guard on a flat, firm surface. Insert a towel or other protective material between the guard and the surface. Using a rubber mallet or a block of wood and a hammer, tap the lower brackets until they are correctly spaced. 6. Insert the new 10mm bolts and washers, and finger tighten only. 7. Tighten each 3/8″ bolt in the upper clamp evenly by using a 9/16″ socket or a wrench. Snug down each bolt until it draws the front of the upper clamp into contact with the upper frame supports, then adjust these bolts accordingly to achieve equal spacing between each floorboard and the lower engine guard rail. 8. Tighten the jam nuts against the washers to lock each bolt in place. CAUTION! It is critical that you do not over-tighten these bolts. Tighten all remaining nuts and bolts securely. If necessary, slightly loosen rear brake line banjo bolt and rotate banjo fitting for clearance with engine guard. Tighten banjo bolt and check brake for proper operation. You must re-tighten all four of the engine guard mounting bolts after 100 miles of riding! Care & Cleaning: Engine guards take the full brunt of the worst of what the weather in your area has to offer, making it critical that proper and complete cleaning take place on a weekly basis, or corrosion will occur which is not covered by warranty! Proper cleaning procedure would be to use a product like Simple Green, LOC, Salt-Away or similar. Mix a strong batch and apply it liberally with a soft towel or soft nylon brush to the entire

This instruction on cam belt adjustment starts after you remove the fairing pieces. Plan on an hour to remove these. Since you are performing your own service, buying Ducati belts may not be that expensive. There may be another belt source, but I have not confirmed this for the 996 engine of the 02-03 ST4s. Fig 1 – ST4s ready for belt adj./ repl. Fig 2 – Crank tool installed. See dwg. 1) Ensure maximum of ½ tank of gas. Fuel will leak into the charcoal canister, then onto the floor if the tank is over half full and the tank is tilted up on its hinge. So put the tank up on its hinge. 2) Remove spark plugs. Cover sparkplug wells with boots or rags. This is a great time to toss out those Champions for a set of NGK DCPR8E’s. 3) Remove the front shield from the horizontal cylinder head. 4) Remove crankshaft cover on Riders LH side and insert crank tool. A crank tool can be made by following the drawing at the end of this document. See Fig 2 above. The flat head screws used are kind of soft so beware on their removal. 5) Remove oil pressure sending unit cable and remove oil sending unit. No oil should pour out. 6) Remove battery and remove bolts fastening battery box to engine/frame. You can let the battery box dangle or partially support it via a bungee cord. Be careful of the cable on the ground of the ECU. By dangling the battery box excess stress could be placed on this cables connector and you don’t want to troubleshoot an intermittent electrical issue. 7) Remove cam belt covers. The two covers over the cams are real easy. The center piece is removed by pulling it down. You may have to move some hoses and cables out Timing belt adj. doc 1
of the way because it is a tight fit. Removing the oil pressure sending unit gave clearance for the removal. Fig 1 shows bike ready to be worked on. On the Rider’s LH is a window on the case cover. Using a flashlight to illuminate the area, marks can be rotated into view using the engine turning tool. There are two marks denoting the TDC of each of the cylinders. When a mark in the window aligns with the pointer, look at the crank driving pulley on the Rider’s RH of the engine. If the driving pulley’s mark is aligned with the pointer on the engine case, you are at TDC horizontal cylinder. If the pulley mark and the pointer on the engine do not align, rotate the engine until the mark in the window on the Rider’s LH side case cover aligns as well as the pulley’s mark and the engine’s pointer. Fig 3 shows the engine pulley and pointer. You can check that the horizontal piston is at TDC by inserting a welding rod into the spark plug well and touch the top of the piston with it to sense its position. Timing marks on cam pulleys are clearly stamped on all four pulleys. When the crank driving pulley aligns with its corresponding pointer on the engine case and the marks on the pulleys align with their corresponding marks on both cylinders, you are in position for belt adjustment and replacement

REMOVAL NOTE This Instruction Sheet covers several different Harley-Davidson models and years. Be sure to locate and follow the procedures that apply to the motorcycle receiving the new guard. For Models without Lower Fairings 1. Proceed to For All Models section. For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Remove the lower fairings following the instructions in the appropriate Service Manual. 2. When the lower fairings have been removed, proceed to For All Models section. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley-Davidson Genuine Motor Accessory Lower Fairings 1. See Figure 1. Remove the two black screws (1) that attach the fairing cap (2) to the lower fairing (5). Remove the cap. Set the parts aside for re-installation. 2. Remove the screw (7), rubber washer (8) and locknut (10) and the clamp (9) that attaches the bottom of the lower fairing to the engine guard and set aside. 3. Remove the two locknuts (3), U-bolt (6) and U-bolt retainer (4). 4. Remove the lower fairing by sliding it out from behind the engine guard. 5. Repeat Steps 1 through 4 for the opposite side. 6. Proceed to For All Models section. For Model FLTR/I (Road Glide) with Harley-Davidson Genuine Motor Accessory Lower Fairings Disconnect negative (-) battery cable first. If positive (+) cable should contact ground with negative (-) cable connected, the resulting sparks can cause a battery explosion, which could result in death or serious injury. (00049a) 1. Disconnect the battery, negative (-) battery cable first, following the instructions in the appropriate Service Manual. 2. Remove the seat following the instructions in the appropriate Service Manual. 3. Remove the cable strap holding the clutch cable to the engine guard. 4. See Figure 2. Remove the TORX screw (8), rubber washer (9) and locknut (11) and the clamp (10) that attaches the bottom of the lower fairing (4) to the engine guard and set aside INSTALLATION 1. Hold the engine guard in position, and loosely fasten the top of the guard with the new hex socket screw and flat washer from the kit. 2. Install the bottom brackets to the motorcycle frame with the two new TORX screws and locknuts. 3. Tighten all three screws to 15-20 ft-lbs (20.3-27.1 Nm) . For Model FLHTCUI (Ultra Classic Electra Glide) with Factory-Installed Lower Fairings 1. Install the lower fairings following the instructions in the appropriate Service Manual. For Models FLHR/I (Road King), FLHT (Electra Glide Standard) or FLHTC/I (Electra Glide Classic) with Harley- Davidson Genuine Motor Accessory Lower Fairings 1. Carefully place one lower fairing in position from behind the engine guard. 2. See Figure 1. Install the lower fairing to the top of the new engine guard with the U-bolt (6) from the back, through the holes at the top of the fairing. Install the retainer (4) in position on the U-bolt and secure to the engine guard with the two locknuts (3). Do not tighten the locknuts at this time. 3. Attach the bottom of the fairing to the engine guard with the clamp (9) removed earlier. Install the clamp around the engine guard in the direction shown, with the tabs toward the rear of the vehicle and the flat side of the clamp against the lower fairing. Insert the screw (7) through the lower fairing, rubber washer (8) and clamp (9). Secure the assembly with the locknut (10). Tighten to 12 ft-lbs (16.3 Nm) .

Coolant Temperature Gauge Indicator Light SPEEDOMETER The speedometer indicates the road speed of the motorcycle. In the speedometer face are the odometer and trip meter. The odometer shows the total distance that the motorcycle has travelled. The trip meter shows the distance travelled since the meter was last reset to zero. The trip meter can be reset to zero by rotating the reset knob situated on the left hand side of the speedometer. TACHOMETER The tachometer shows the engine speed in revolutions per minute – rpm (r/min). On the right side of the tachometer face is the ‘red zone’. General Information COOLANT TEMPERATURE GAUGE The coolant temperature gauge indicates the temperature of the engine coolant. On the right -hand side of the gauge face is the ‘red zone. If the temperature gauge needle moves into the ‘red zone’ this indicates that the engine is overheating. needle enters the ‘red zone’ as severe WARNING LIGHTS I a0 INDICATORS When the indicator switch is turned to left or right, the corresponding direction indicator light flashes on and off. cl ~ LOW OIL PRESSURE: The low oil pressure warning light becomes illuminated whenever the oil pressure is dangerously low (or the ignition switch is in the ‘ON’ position with the engine not running). When the engine is running, the light will remain off when sufficient oil pressure is present. When starting the motorcycle, check that the light comes on when the ignition is in the ‘ON’ position, but goes out as soon as the engine starts A! CAUTION: Stop the engine immediately if the low oil pressure warning light comes on during normal operation. Do not restart the engine until the fault has been rectified. Severe engine damage will result from running the engine when the oil warning light is illuminated. HIGH BEAM: When the headlights are switched on and the headlight dip switch is set to ‘high beam’, the high beam warning light will illuminate. IElI NEUTRAL: The neutral warning light indicates when the transmission is in neutral (no gear selected). The warning light will illuminate when the transmission is in neutral with ignition switch in the ‘ON’ position. ml LOW FUEL: The low fuel indicator will illuminate when there are approximately 3.7 litres of fuel remaining in the tank. Et3 ENGINE MANAGEMENT SYSTEM MALFUNCTION INDICATOR LIGHT: The malfunction indicator light for the engine management system illuminates when the ignition is switched on, remains illuminated during starting, and goes out shortly after the engine starts. If the malfunction indicator light becomes illuminated during riding, a fault has occurred in the engine management system. In this case the system will switch to ‘limp-home’ mode so that riding may continue. Contact an authorised Triumph dealer as soon as possible to have the fault checked out and rectified
