Step 1: Identify the key components that complete our Superbike kit: You should have 2 lines (front kit), 1 double banjo bolt and 2 lower adapters. There are also a total of 7 washers. 5 will be used, and 2 are spares. We strongly suggest having a professional mechanic install these brake lines; all other installations VOID warranty. Inspect your brake system after every race. Step 2: To ensure no paint damage from a brake fluid spill, completely cover the front end of the bike. This process is messy, and brake fluid WILL drip! Step 3: Uninstall stock hoses; be aware of how the stock system was routed in case you need to re-install it. Step 4: Install the Galfer adapters onto the right and left calipers. Thread each adapter into the calipers with one washer, and torque at 12 to 13 ft pounds. (See picture S1) Step 5: Install the right and left lines to the calipers, using the shorter line on the right side. These lines will travel from the master cylinder to the calipers; a double banjo bolt (see picture S2) is included to run two lines down. The positioning sequence on the master cylinder is as follows: Master cylinder, washer, 12-degree banjo (from right line), washer, 12-degree banjo (from left line), washer, and double banjo hex. Double banjo bolt torque level is 12 FT Pounds. (See picture S3) Make sure that the 40-degree fittings on each caliper are pointing away from the bike just a little bit (see picture S4/S5 for right caliper and S6/S7 for left) . Thread each banjo end into the adapter, and torque to 6 ½ Ft pounds. Before you proceed to the next step, please check for clearance of the lines. Compress the front end to make sure that the lines are not binding with anything. When the front end is fully extended or fully compressed, double check that the lines are traveling correctly and clear from any obstructions. Once the lines have been checked for clearance, we recommend using a zip-tie to bring the lines together about an inch above the lower triple clamp area

(Picture S10) Step 6: Bleed brake system according to owner’s manual, and build appropriate pressure. Finishing with DOT 4-brake fluid is recommended.

Inspect your brake system after every race. Step 2: Cover the complete front end of the bike so that if any brake fluid does spill the paint will not be damaged, brake fluid will spill, there is no question!! Step 3: Uninstall stock hoses; be aware of how the stock system was routed in case you need to re-install it. Step 4: Install onto the calipers the Galfer adapter, the course thread area threads to the caliper with one washer. Torque level is 12 to 13 ft pounds. (See picture on adapter A) Step 5: Install right and left lines to the master cylinder, the right line is the shortest out of the two lines. These lines will travel from the master cylinder to the calipers; a double banjo bolt is included to run two lines down. (Picture B). This is the sequence on the master cylinder: Master cylinder, washer, straight banjo (from right line), washer, 12 degree banjo (from left line) washer and double banjo hex. Double banjo bolt torque level is 12 FT Pounds . (For positioning see picture G). Banjo 12 on left line must be facing a bit more to the left than the straight banjo of right line, so that the lines can cross at lower triple clamp better. On the calipers, make sure that the 90-degree fittings are pointing out a little bit, thread banjo end to the adapter, torque the end to 6 ½ Ft pounds . (See pictures C, D, E) Before you begin bleeding process, please check for clearance of the lines, push on the front end down, see that the lines are not binding with anything and that when the front end is fully extended or fully under pressure the lines are traveling correctly and clear from any obstructions. Ones the lines have been check for clearance; the two lines are Zip tied together at the same level of the lower triple clamp area. (See pictures F), please make sure that lines cross each other. Step 6: Bleed system, conventional bleeding, pump and release the air from caliper bleed nipples… DOT 4-brake fluid is recommended.

Fully pull up the switch until the power window is fully closed and continue to hold the switch for at least three (3) seconds after the power window is fully closed. 4. For best service, you should incorporate an oiler, regulator, and inline filter, as shown in the diagram on the next page. Hoses, couplers, oilers, regulators, and filters are all available at Harbor Freight Tools. NOTE: If an automatic oiler is not used, put 3-5 drops of pneumatic Tool Oil (not included) in the Motorcycle Lift’s Quick Coupler (38A) before each use. (See Figure B, next page.) To Check The Level Of Hydraulic Oil: 1. The Motorcycle Lift already contains some hydraulic oil in its Hydraulic Pump Reservoir (32P). Even so, it is recommended that you check the oil level in the Reservoir and, if necessary, top off the Reservoir with the proper amount of 15/40 hydraulic oil (not included). (See Assy. Diagram, page 15.) 2. Make sure to screw the two Adjusting Screws clockwise enough to lift the two Caster Wheels (14) off the floor so as to provide stability for the Motorcycle Lift. (See Figure A.) 3. To check the level of hydraulic oil, remove the Sliding Plate (36) from the Platform (35) to expose the Hydraulic Pump Reservoir (32P). (See Assy. Diagrams, pages 13 and 15.) 4. Remove the rubber Filler Plug (33P) located on the top of the Reservoir (32P). If necessary, top off the Reservoir with hydraulic oil. (See Assy. Diagram, page 15.) 5. Connect the air compressor’s hose to the to the Air Motor assembly. Then turn on the air compressor and set its regulator at 120 PSI. (See Assy. Diagram, page 14.) 5. Insert the Lift Foot Pedal (11) onto the Pump Piston Spindle (9), and slowly pump the Lift Foot Pedal until a slight amount of hydraulic oil begins to leak out of the Reservoir (32P). Discontinue pumping the Lift Foot Pedal. Then, replace the Filler Plug (33P) on the top of the Reservoir. (See Assy. Diagram, page 15.) REGULATOR OILER FILTER TO QUICK COUPLER (38A) OF MOTORCYCLE LIFT FIGURE B 6. Insert the Release Foot Pedal (10) onto the Release Valve Spindle (5). Pump the Lift Foot Pedal (11) until the Platform (35) of the Motorcycle Lift reaches its maximum height. Then press down slightly on the Release Foot Pedal until the Platform is fully collapsed to the floor. Repeat this procedure several times to ensure the Motorcycle Lift is operating properly. (See Figure E, page 10.)

The launch of the sixth generation of Gsxr marked a shift in Suzuki’s emphasis on two fronts. One, the Gsxr 1000 now took the upper hand in the development stakes. Historically, the Gsxr 750 led the march-arriving first, gaining the most recent technology, absorbing the lion’s share of corporate pride-but by 2003 the Gsxr 1000 was in the lead. Two, the Gsxr 1000 represents another, more subtle shift for Suzuki engineering, in which the designers-the lucky guys who get to clothe these amazing machines-have more freedom of expression. With this generation, the designs turned edgier, sharper, more aggressive looking than ever. What’s more, the Gsxr 1000 K3 would be the proving ground for a host of changes brought to the Gsxr 600 and Gsxr 750 for 2004. In fact, nearly every upgrade to the smaller bikes appeared on the Gsxr 1000 a year before. But the real impetus for driving the Gsxr 1000 to the head of development and, indeed, shortening its development cycle was competition both on the track and in the showroom. For the track, it was understood that Superbike racing would revert to allowing 1000 cc four-cylinder bikes in place of the 750s that had been the limit since 1982. In 2002, Yoshimura and Mat Mladin barely lost the AMA Superbike crown to Nicky Hayden aboard the Honda RC5!. But it would be the RC’s swan song of competitiveness with the change to 1000 cc fours. To keep speeds in check, the AMA Superbike rules would require 1000 cc fours to have some additional limitations compared to the twins and triples. For example, “Cylinder heads may be ported and machined, but altering of valve angles will not be permitted; aftermarket valves, springs, retainers, and other valve-train components will be permitted; valves must be stock size and same basic material as original equipment; aftermarket camshafts will be permitted, but earn lift and resulting valve lift must be no greater than stock. “In addition, the “stock crankshaft must be retained, The only allowable modifications are balancing, polishing of bearing surfaces and attachment of accessory drives. Homologated transmission gear sets (one optional set of ratios per approved model) will be permitted. Optional sets will be price-controlled and must be available to any legitimate AMA Superbike competitor. Homologated fuel-injection throttle-body assemblies (one optional type per approved model) and aftermarket airboxes will be permitted. Modifications to throttle bodies will not be permitted. Optional throttle bodies will be price-controlled and must be available to any legitimate AMA Superbike competitor.” The thinking was simple: keep the liter bikes from sucking through massive throttle bodies, and the horsepower might not (and, it was hoped, would not) go through the roof. In preparation for racing, Suzuki moto wanted to make a host of small changes to the Gsxr 1000, but its motivation was also to keep the bike at the forefront of open-class street bikes. Suzuki engineers knew that Honda and Kawasaki were readying all-new models-the CBR 954 RR and the ZX 9 R had long since been vanquished-and rumor had it that Yamaha was ready with yet another push with the R1.It was the right time to make alterations to the Gsxr 1000. Heading the list was, as one might expect, a revised engine.

1. Raise the motorcycle and support it to enable the rear suspension to hang free. 2. Remove the stock rear link & struts. 3. Remove the link bearings and sleeves from the stock link with the exception of the bearings and sleeve in the middle of the link. You will be using the bearing & sleeve listed above in the middle position of the new link. This is the same bearing and sleeve that is used at the front of the Link. 4. Press the bearings into the new link making sure that the bearings are centered in the link. 5. Lubricate the bearings with high-pressure synthetic grease. 6. Install the sleeves in the same position as removed using the one listed above in the middle position. 7. Reinstall the link using the new bolt supplied in the kit in the middle position. 8. Torque all the bolts to the factory specifications. Torque the special bolt supplied in the kit to 70Nm, 50Ft-Lb. Blue Locktite is recommended. 9. As a rule of thumb the spring rate should be increased 0.5 kg or 28 lbs. in relation to the spring rate that is currently being used. This is a good starting point. Note: This kit is designed for single rider racing applications. The spring rate and dampening must be tailored for the individual rider weight, style of riding, motorcycle weight and track conditions. An experienced race mechanic using only the appropriate tools for removal and replacement of bearings and other components should only install this kit. CHECKING OF SWITCHES Check the switches for the continuity between the terminals to determine correct connection. Read the following for switch inspection. SWITCH CONNECTION AS SHOWN IN MANUAL The manual contains a connection chart as shown left showing the terminal connections of the switches (e.g., main switch, handlebar switch, brake switch, lighting switch, etc.) The extreme left column indicates the switch positions and the top line indicates the colors of leads connected with the terminals in the switch component. “C’&-0″ indicates the terminals between which there is a continuity of electricity; i.e., a cl.osed circuit at the respective switch positions. In this chart: “R and Br” and “L/W and L/R” are continuous with the “ON” switch position. “B and B/W” is continuous with the “OFF” switch position. “B and B/W” is continuous with the “LOCK” switch position. “B and B/W” and “R and L/R” are continuous with the “P” switch position. CHECKING SWITCH FOR TERMINAL CONNECTION Before checking the switch, refer to the connection chart as shown above and check for the correct terminal connection (closed circuit) by the color combination.
